- 脱脂不彻底,油污残留在工件表面,附着力先天不足;
- 磷化膜不均匀或结晶粗大,漆膜"抓不住"底材;
- 电泳后水洗不充分,残留导电离子在烘烤时产生气体;
- 流挂流痕:喷涂距离过近、走枪过慢、粘度过低、闪蒸不足或环境温度过低,漆膜局部过厚形成泪痕。对策:机器人喷涂参数固化并记录、粘度杯每班次测量、闪蒸时间设最低限报警、环境温度 20~25℃ 自控;
- 色差:色漆膜厚偏差超 5μm 即有明显色差,保险杠与车身色差是客诉重灾区。对策:每批次来料 Lab 比对(Delta E≤1.0)、在线膜厚仪实时监控、色差仪每天校准测标准板;

Automotive painting is far more than "spraying on a nice colour": the primer protects against corrosion, the base coat carries the colour and the clear coat provides the gloss — each layer affects durability and appearance. The chain is long: pre-treatment, e-coating, primer surfacer, base coat, clear coat and curing. One weak link leaves hidden defects — at best rework and resprays, at worst batch corrosion and customer claims. Yet too many painting PFMEAs just say "paint looks bad" and are shelved after the audit. Below we explain the five typical failure modes by effect, cause and current controls.
▌ Blistering and Delamination: The First Alarm for Corrosion Protection
Blistering and peeling expose the substrate and destroy corrosion protection; parts need to be stripped and resprayed, and severe cases are scrapped outright. The causes almost always hide in pre-treatment and curing:
- Incomplete degreasing leaves oil residues on the surface, so adhesion is compromised from the start;
- A non-uniform or coarse-crystalline phosphate coating gives the paint film nothing to grip;
- Insufficient rinsing after e-coating leaves conductive ions that generate gas during baking;
- An out-of-spec oven temperature profile lets moisture expand and blister under the film.
Current controls: titration of the degreasing bath every shift, phosphate coating weight monitoring, conductivity checks of the rinse water after e-coating, and daily sampling of the oven temperature profile with records kept.
▌ Particles and Inclusions: The Number One Killer of Repair Rates
Raised particles and a rough feel mean sanding, touch-up or a full respray — a stubbornly high repair rate is the biggest efficiency killer in a paint shop. There are four sources: exhausted spray-booth filters (ceiling/floor) not replaced in time; oil and water in the compressed air; parts not blown clean before entering the booth; and carbon deposits flaking off the oven walls into the wet film. Controls rely on cleanliness classes (ISO 5–8), differential-pressure alarms on filters linked to line stops, periodic oil-content testing of compressed air, and ionized-air blow-off before parts enter.
▌ Runs, Colour Mismatch and Orange Peel: Three Faces of Parameter Drift
- Runs and sagging: a spray distance too short, gun speed too slow, viscosity too low, insufficient flash-off or low ambient temperature makes the film locally too thick and tear-shaped. Countermeasures: fixed and recorded robot spray parameters, viscosity-cup checks every shift, a minimum flash-off alarm, and booth temperature controlled at 20–25°C;
- Colour mismatch: a base-coat thickness deviation beyond 5 μm already causes visible differences, and bumper-to-body mismatch is a complaint hotspot. Countermeasures: batch-to-batch Lab comparison of incoming paint (Delta E ≤ 1.0), online film-thickness monitoring, and daily colorimeter calibration against a standard panel;
- Orange peel: spraying from too far, insufficient atomizing pressure, excessive viscosity or over-long flash-off produces combined short-wave and long-wave texture with poor gloss — critical on premium models. Countermeasures: wave-scan measurements on standard panels every shift, spray parameters fixed in the process card, and continuous temperature and humidity monitoring.
▌ Where PFMEA Lands: From Vague Wording to Process Parameters
Three places in a painting PFMEA are most often written too loosely. The failure effect must state the concrete impact on part function, downstream operations and the customer — "cosmetic defect" is not enough. The failure cause must reach process parameters — distance, viscosity, temperature, time — not stop at "operator error". And the current controls must name the method and the acceptance criterion — "strengthen inspection" is not a control. Painting has far more variables than welding — baths, cleanliness, temperature and humidity, equipment settings — and each is a potential failure source. Only a solid PFMEA brings the repair rate down.
One line to remember: the enemy of paint quality is not at the spray gun but in the parameter table — only when the PFMEA reaches parameter level are failure modes truly under control.
