- 失效后果:急刹或碰撞时座椅前移,乘员脱离安全约束——安全法规项,一旦流出即整车召回;
- 失效原因:锁舌弹簧疲劳断裂、锁舌与齿条配合间隙超差、滑轨内焊渣铁屑卡入、操作工漏装锁止弹簧;
- 失效后果:靠背锁不住设定角度,行驶中突然后仰或前倾,乘员失去支撑;
- 失效原因:调角器齿轮齿面磨损、棘轮弹簧力衰减、焊接变形导致安装面平面度超差、操作扭矩超规范拧坏——调角器是靠背的"关节",磨损和变形是两大根因;
- 失效后果:座椅外观褶皱明显,客户提车即投诉;面套与泡沫贴合不紧,长期使用后摩擦异响;
- 失效原因:面套裁剪公差偏大、包覆张力不均、泡沫尺寸偏小导致面套"撑不满"、卡扣未卡到位或断裂——包覆工序高度依赖操作工手感,人员差异是系统性因素;
- 失效后果:座垫使用数月后明显凹陷,支撑力下降,引发长途腰背疲劳投诉;严重时骨架金属边缘外露伤人;
- 失效原因:原料配比偏差导致密度不足、反应温度偏低交联不充分、脱模过早气泡结构塌陷、骨架毛刺刺破泡沫局部溃散;

The seat is a safety part in the vehicle that stays in constant contact with the occupant's body — poor comfort means complaints, but a locking failure means an accident. Taking an SUV driver's seat assembly as an example (a frame of welded steel tubes plus riveted stampings, with slide rails, a backrest recliner, a foam cushion and a fabric cover), let's break down the four common failure modes across "frame welding – foaming – cover wrapping – final assembly and adjustment" — each a heavy-complaint zone.
▌ Slide-Rail Locking Failure: One Missing Spring Stops the Whole Line
- Effect: under hard braking or in a crash, the seat slides forward and the occupant leaves the restraint zone — a safety/regulatory item that means a vehicle recall if it escapes;
- Causes: fatigue fracture of the locking-pawl spring, out-of-tolerance clearance between pawl and toothed rack, weld slag or iron chips jammed in the rail during assembly, an operator missing the locking spring;
- Current controls: pneumatic locking-force test after spring assembly, 100% air-blow cleaning of rails before assembly, and per-batch sampling of rail push-pull force.
▌ Recliner Failure: The Number-One Long-Distance Complaint
- Effect: the backrest cannot lock at the set angle and suddenly tips backward or forward while driving, leaving the occupant unsupported;
- Causes: wear on the recliner gear teeth, decay of the ratchet spring force, welding distortion pushing the mounting-face flatness out of tolerance, and over-torque operation breaking the mechanism — the recliner is the "joint" of the backrest, and wear plus distortion are the two main root causes;
- Current controls: 100% incoming torque test on recliners, flatness gauging of the mounting face after backrest welding, and three locking cycles after final assembly to confirm the locking feel.
▌ Loose, Wrinkled Cover: Complaints on Delivery Day
- Effect: visible wrinkles trigger complaints the day the customer collects the car; a cover that does not hug the foam causes friction squeaks over long-term use;
- Causes: cover cutting tolerances too wide, uneven wrapping tension, undersized foam that cannot "fill out" the cover, clips not seated or broken — wrapping depends heavily on operator feel, so personnel differences are a systemic factor;
- Current controls: SPC monitoring of cutting dimensions, visual and feel checks after wrapping, clip pull-force sampling after assembly, and regular skill qualification for key stations.
▌ Foam Collapse: The Failure That Shows Up Months Later
- Effect: the cushion visibly sags after months of use, support drops and long-distance back-fatigue complaints follow; in severe cases, exposed metal frame edges can injure the occupant;
- Causes: raw-material ratio deviations causing insufficient density, reaction temperature too low for full cross-linking, demoulding too early so the cell structure collapses, and frame burrs puncturing the foam locally;
- Current controls: online monitoring of the foaming ratio, mould temperature checked every shift, demoulding time locked in the PLC, and hardness plus density tests on first and last pieces.
▌ Practical Points: Safety Parts Demand 100% Checks or Mistake-Proofing
Too many seat PFMEAs write "operator error" as the cause and call it done. Seat failure causes must be dug down to quantifiable, controllable parameters: spring fatigue, gear wear, ratio deviations, tolerance stack-up. Give every failure mode at least one current control, spelled out as "how to check, how many to check, and what to do when something is found". For safety parts such as slide rails and recliners in particular, current controls must be 100% inspection or mistake-proofing — sampling cannot hold back a safety risk.
One line to remember: the value of a seat PFMEA is not the form — it is turning complaint and rework experience into permanent knowledge: which squeak maps to which root cause, which complaint exposes which control gap. Write it down, and new projects avoid the pits while old problems stop coming back.
